Mike: Do mean the Ninja toys, the heads? I assembled one of those and had somewhat similar problems, in that it's tricky to get the curve of the front piece just right while getting the glue applied and set. I might be able to get away with fewer tabs on the curve, though, if it doesn't leave gaps.

For a good idea on how to make curves, you should look at Markos toys. I like his simplicity, and how well the construction actually works.
